Technology and applications

Start with the air-system function

A cabin duct distributes conditioned air through a constrained space. An intake duct may experience suction and relative movement between connected assemblies. A charge-air duct carries compressed air with a thermal duty that depends on its position in the system. The specification needs to say which function applies, then define the associated pressure or vacuum, temperatures and movement.

Continuous conditions and short excursions should be recorded separately, with duration and expected cycling. External heat exposure can differ from air-stream temperature. Oil mist, condensate and service-fluid contact may also be relevant, depending on location. These inputs allow the molder and material supplier to evaluate a realistic duty rather than an isolated peak temperature.

Air delivery and noise belong in the same design review as fit. Useful programme requirements may include flow rate, pressure loss, outlet distribution and acoustic behaviour at specified operating points. Their limits come from the vehicle system. A duct that passes a leak test still needs to meet those functional requirements.

Conventional and suction blow molding

In conventional extrusion blow molding, the tool closes around a molten tubular parison, which is inflated against the cavity. The process leaves pinch-off regions and material for trimming. Three-dimensional suction blow molding is a specialised extrusion blow molding route. Controlled airflow draws the extruded parison through a closed, curved mold cavity before the ends are closed and the part is inflated. ST BlowMoulding's process explanation describes this sequence. It can reduce lateral flash for suitable tubular geometries, while material behaviour and the cavity path still constrain feasibility.

Process selection should therefore follow the actual duct shape, branches, openings and interfaces. A supplier's proposal should show the parison route, parting strategy and secondary operations. Sequential extrusion can introduce different materials along a part, but requires the appropriate equipment and validated material combination; it is not implied by a general 3D capability claim.

Materials and process control

PP, HDPE, polyamides and flexible materials

HDPE and polypropylene are established extrusion blow molding materials. LyondellBasell's process overview identifies both, while the supplier examples above establish actual HDPE cabin ducts. They are candidates for suitable ventilation duties when the selected grade meets the programme's stiffness, impact, temperature and appearance requirements. The family name alone does not set those limits.

Heat-stabilised polyamides can address more demanding air-system duties. Grade selection matters because an injection molding grade and a blow molding grade can have different melt behaviour and reinforcement. BASF's Ultramid Endure BM application explains the importance of melt strength and swelling in a blow molded charge-air pipe.

Flexible thermoplastic materials also need precise identification. Arnitel HT is a thermoplastic copolyester, often abbreviated TPC, within the broader thermoplastic-elastomer family. A generic TPE description leaves the chemistry and grade unresolved. The approved specification should identify the exact resin, permitted alternatives and conditioning needed for testing.

Moisture handling follows the selected grade's processing instructions. Where drying is required, its controls belong in the manufacturing plan. Development results should also record sample conditioning so measured dimensions and properties can be reproduced. Proposed regrind use, stabiliser changes or colour changes need review within that same controlled material definition.

Walls, connectors and welds

A nominal drawing wall is insufficient to describe every region of a shaped duct. Critical sections may occur around bends, corrugations, ends or added openings. The design review should identify where thickness matters and how the supplier will verify it. Part weight can support process monitoring, but it does not locate a thin region.

Secondary joining needs its own material and geometry review. Available methods include hot-plate, spin and infrared welding, depending on the components. BASF's charge-air example describes welding a specific blow molding polyamide to PA66 components; it does not establish that arbitrary polymer pairs can be welded successfully.

An approved joint definition includes the component grades, joint geometry and process, followed by appropriate strength and leakage validation. Thermal ageing can affect the joint as well as the wall. Testing the completed assembly therefore matters when connectors or branches are added after molding.

Supplier selection and quality

Measurements that represent the assembly

The drawing should identify mating parts, sealing surfaces, connector engagement and mounting datums. Flexible components may need a fixture or an agreed supported condition during inspection. Without that definition, customer and supplier measurements can disagree while both follow the same nominal dimension.

Installation access also deserves a physical review. The final digital position does not show every constraint encountered while inserting the duct or fastening a clamp. Production-intent samples allow the vehicle assembly team to check the insertion path, local movement and access to clips or connectors.

The supplier submission should identify which operations it owns. Seals, foam, brackets and connectors may be supplied by different organisations, but their interfaces need one controlled definition. A leak at a joined interface is easier to investigate when the acceptance criteria and responsibilities were agreed during development.

Leakage, durability and production approval

A leak-test procedure needs a medium, pressure or vacuum, stabilisation time, measurement method and acceptance limit. It also needs a defined fixture and a statement of whether the bare body or completed assembly is tested. These details make a pass result interpretable and repeatable.

Development validation may include pressure cycling, thermal exposure, mechanical movement and chemical contact as required by the vehicle programme. Routine production tests monitor selected characteristics of the approved process. The two serve different purposes, so neither the test frequency nor severity should be assumed from the other's existence.

Supplier-quality records should connect the drawing revision, material, tool and manufacturing site to the samples used for approval. An automotive management-system certificate can support qualification when its scope and location are applicable. It does not establish that a particular duct meets the programme's dimensional, acoustic or durability limits.

Costs and procurement

The RFQ should define both the component and the supplier's responsibility for its development:

• Controlled CAD and drawing revisions, including unresolved geometry.
• Air-system function, duty cycle, media exposure and required service conditions.
• Interfaces, datums, measurement conditions and assembly access.
• Material grade or the criteria for evaluating proposed alternatives.
• Leakage, flow, acoustic, durability and dimensional requirements.
• Responsibilities for tooling, trimming, joining, testing and final assembly.
• Launch quantities, production releases, receiving sites and service-parts demand.

Technical departures should be stated against this brief. A material alternative or added weld may improve manufacturability, but its effects on validation and assembly need to remain visible. The buyer can then compare finished component proposals on the same basis.

One-time costs include tooling, checking fixtures, leak-test fixtures and development work. Recurring costs depend on the approved construction, secondary operations, inspection and logistics. A lower molded-body price may be offset by additional assembly work at the receiving plant. Conversely, integration may simplify assembly while increasing tooling or qualification commitments. The programme's own cost model should capture those effects.

A useful timing plan separates development samples, tooling trials, production-intent validation and release. Each stage needs a defined output and owner. Sample labels should identify how the part was produced so an early prototype does not inadvertently become the reference for the final manufacturing process.

Supply-transfer terms deserve attention before a disruption. Moving a tool requires an assessment of machine compatibility, material processing, finishing, fixtures and the receiving site's evidence. The same drawing can support several sources, but each production route must be approved to the programme's requirements.

Packaging completes the handover. Sealing faces and connectors may need protection, and flexible parts may need support during transport. A receiving trial can establish whether the proposed pack preserves the accepted condition and works with the site's handling equipment. Those observations are more useful than assuming that all molded ducts tolerate the same shipping arrangement.

Frequently asked questions

Is 3D suction blow molding a separate process from extrusion blow molding?

It is a specialised form of extrusion blow molding. Airflow guides the molten parison through the curved cavity before inflation. Its suitability depends on the duct geometry, material and equipment; a complex shape alone does not determine the route.

Can an HDPE cabin-duct supplier make a hot charge-air duct?

That capability needs separate evidence. The hotter, pressurised application may require another material, tooling approach and validation programme. The supplier should identify the proposed plant and process for the actual duty before the programme is awarded.

Is a polymer-family name enough for production approval?

No. PP, PA and TPE cover materials with different properties and processing behaviour. Production records should identify the accepted grade and controlled alternatives, together with any relevant conditioning, regrind and material-handling requirements.

What should a buyer verify on a welded duct assembly?

The component grades, joint design, welding process and inspection method need definition. Leakage and durability evidence should cover the completed assembly under the programme's conditions, including relevant ageing. A successful test of the molded body alone leaves the added joints unassessed.
