What the layers contribute

HDPE provides the main container structure, while EVOH adds resistance to the passage of certain gases and substances. Adhesive tie layers join materials that do not bond adequately by themselves. A typical five-layer sequence is HDPE, tie layer, EVOH, tie layer and HDPE. Some six-layer constructions add a layer containing process regrind. Layer count is therefore a construction description, not a performance rating. Adding a regrind layer does not itself increase the amount of EVOH. The supplier's cross-section and material specification should explain what each layer contributes and where it sits in the wall.

Polyamide coextrusion and fluorination are separate barrier approaches. Both may appear in the same manufacturer's portfolio. An RFQ that permits alternatives should give each its own specification and test response, so a change of technology remains visible during selection.

Define the substance being retained or excluded

Oxygen ingress matters for some products; loss of a solvent or aroma component matters for others. These involve different substances moving through the package. A low oxygen-transmission result cannot be used as a general measure of resistance to every chemical formulation.

Müller's MultiCan literature, for example, includes a xylene permeation comparison under specified storage conditions. Such a result provides evidence for that test and construction. Applying it to a different mixture, temperature or closure requires technical justification and usually additional evaluation. A useful specification names the failure being prevented and the measurement that will determine acceptance.

Materials and process control

Humidity, grade and wall distribution

EVOH is moisture-sensitive. Mitsubishi Chemical's Soarnol technical FAQ explains that its gas-barrier performance decreases at high humidity and that multilayer structures commonly place it between materials with moisture-barrier properties. Grade and thickness also affect the result. Surrounding HDPE helps manage moisture exposure, but a finished-package claim still needs stated conditions.

Comparable data therefore includes temperature, humidity, conditioning history, specimen type and measurement method. A resin or film value differs from a finished-container result. The latter includes the shaped wall and closure arrangement, which may govern the actual package's behaviour.

The neck, shoulders, handle and base introduce geometric transitions. Total body weight does not reveal the local EVOH distribution at those features. Qualification can include sectioning or another agreed method to examine critical regions, with the sample locations recorded so later results remain comparable.

The material specification should identify the barrier grade, tie resin and permitted regrind arrangement. Where the supplier treats exact proportions as confidential, the quality agreement can still define controlled performance, evidence available to the customer and changes requiring notification. Recycled content and internal process regrind should be described accurately, since they do not necessarily represent the same material source.

Process checks that support the specification

The production plan needs a way to detect and contain layer-feed or distribution problems. Relevant evidence may include material traceability, process records and checks on representative containers. The exact inspection method and frequency should follow the supplier's process and the agreed product risk.

A change to body weight or shape can alter the wall structure even when the material names remain unchanged. Colour, closure and filling-temperature changes may introduce further questions. Reviewing the affected characteristics before release is more useful than assuming that an earlier test covers every revision of the package.

Supplier selection and quality

Testing the complete filled pack

The trial definition should include the body, closure, liner or seal, fill level and headspace. It should also state whether testing uses the actual formulation or a justified substitute. A closure leak and permeation through the wall can produce similar mass-loss observations, so the test plan needs a way to investigate the route of loss.

Acceptance criteria should match the product concern. Depending on the application, records may include mass change, product assay, appearance, package deformation or measured ingress. Baseline measurements and intermediate observations can reveal when deterioration begins and help distinguish a gradual effect from a handling incident.

Accelerated testing needs an application-specific rationale. Increasing temperature may affect both the product and package, so a short hot-storage test does not automatically predict a stated shelf life. Packaging evidence should support the applicable product programme and its acceptance criteria.

Separate the qualification records

Food-contact suitability, chemical compatibility, barrier performance and dangerous-goods transport approval answer different questions. A supplier may have evidence for several, but each record needs to match the proposed article and intended use. A food-container example is insufficient support for a chemical-transport claim.

The approved package file should connect the drawing revision, material specification, supplying plant and closure with the relevant test results. Retained samples and batch identification provide a reference when subsequent deliveries differ. Clear change-notification terms also help preserve that connection after a resin, tooling or production-site change.

Costs and procurement

Pricing the requirement

A focused RFQ gives each bidder the same basis for deciding whether an existing article fits or development is needed:

• Contents, concentration range and the technical disclosure needed for compatibility review.
• The barrier objective and measurable acceptance criteria.
• Nominal fill, headspace, closure and filling-line interfaces.
• Storage duration, temperature, humidity and distribution conditions.
• Required construction, with separately identified alternatives if permitted.
• Sample, testing, tooling and production responsibilities.
• Demand forecast, order releases, receiving locations and launch sequence.

Commercial comparisons should use the complete accepted pack. A bottle-only price can omit seals, closure components, validation or secondary packaging. Development and qualification charges belong alongside recurring unit costs, with responsibility for retesting made explicit.

The cheapest wall construction may create a larger total commitment if it requires new filling equipment or a long qualification programme. Conversely, an established stock article may still be unsuitable if its neck or pallet footprint creates operational problems. Line trials and the buyer's logistics data provide the useful numbers for that comparison.

Recycling and supply claims

An HDPE/EVOH container contains multiple materials, so its end-of-life assessment needs more detail than the HDPE designation. RecyClass packaging guidelines evaluate features against particular recycling streams. Its published HDPE barrier testing also shows why EVOH concentration and tie-layer chemistry matter. Those findings concern defined structures and conditions; they do not establish universal recyclability.

The supplier's evidence should identify the assessed construction, market and applicable guidance. Actual collection and acceptance, labels, closures and residual contents also need consideration. An industrial pack that held chemicals may enter a different collection route from a household food bottle.

Supply continuity is similarly article-specific. A group may operate several plants while producing the selected structure at only one. The purchasing agreement should identify the qualified source, stock arrangements and the process for approving an alternative site. A second source becomes a practical option once its package and closure have completed the required assessment.

Frequently asked questions

Does six-layer packaging always beat five-layer packaging?

No. The additional layer may serve a regrind or structural function. Barrier grade, thickness, distribution and test conditions determine the useful comparison. Results from complete packages under the same conditions are more informative than layer count alone.

Why does humidity matter to an EVOH container?

Moisture can reduce EVOH's gas-barrier performance. Surrounding polyolefin layers help protect it, but the actual humidity and temperature remain part of the test conditions. A dry-film data-sheet result should not become a guarantee for a filled bottle.

Does oxygen-barrier data prove solvent retention?

No. Oxygen and solvent components have different transport behaviour. The specification should name the substance or product change of concern. Testing the intended formulation in the proposed pack establishes whether that barrier construction addresses it.

Can an HDPE/EVOH container enter an HDPE recycling stream?

Some constructions can be compatible under defined guidance or testing. The EVOH fraction, tie layers and complete package design matter, along with collection and local acceptance. A structure-specific assessment is needed before making a recycling claim.
