Technology and applications

Heavy-gauge thermoforming starts with a heated sheet that is shaped against a tool, cooled and removed for finishing. Vacuum forming uses a pressure difference created by evacuating air between sheet and tool. Pressure forming adds positive air pressure, allowing more demanding surface detail when the tooling and material support it. The required appearance and geometry determine which route deserves a production trial.

The process generally controls one face directly against the tool. The opposite face reflects the remaining wall thickness, so both surfaces cannot automatically inherit the same dimensional assumptions. This matters when a cover has a carefully defined exterior and limited clearance around internal equipment. Critical assembly interfaces need an explicit datum scheme and inspection condition.

Draft, radii and release strategy shape what can be formed repeatedly. Undercuts can require moving tool sections or other release provisions. Close ribs and deep corners concentrate stretching, while detailed textures can influence release requirements. Twin-sheet forming uses two heated sheets joined during forming to make a hollow structure. It can be relevant when a shell needs additional structural depth or an integrated air path. The joining regions, internal contact points and access for later operations become part of the design. It should be quoted as a defined construction with its own tooling and verification requirements.

Materials and process control

ABS means acrylonitrile butadiene styrene, but that designation alone does not establish the properties of a sheet. The material specification needs the manufacturer's grade, thickness, construction and surface treatment. Fire-resistant ABS, PC/ABS and acrylic-capped ABS are distinct proposals whose performance evidence must match the intended product.

The operating environment provides the starting point for selection. Temperature exposure, impact conditions, cleaning chemicals and outdoor weathering should be described in terms the material supplier can assess. A grade chosen for an indoor cover cannot automatically carry an outdoor or repeated-disinfection claim. Fire-test documentation also needs to match the relevant material, thickness and test conditions; a generic certificate for the resin family leaves that comparison incomplete.

Starting gauge and finished wall

Forming stretches the sheet and creates a wall-thickness distribution. An area draw ratio compares the formed surface area with its original projected footprint. That is different from a depth-to-width ratio, which some discussions also call a draw ratio. The definition should accompany any number used in a design review.

An area calculation offers an initial gauge estimate, but it cannot predict the thinnest corner. SIMONA's thermoforming guidance describes how tool contact, stretching and heating influence the result. Heating, tool geometry and the sequence of sheet contact affect local distribution. For example, a broad shallow panel and a narrow deep pocket may use the same starting gauge yet produce very different critical walls. Minimum-wall acceptance therefore belongs at named locations on the finished component. A supplier's proposed calculation should be followed by measurements from a representative forming trial.

Color and texture also need control. Coextrusion can give the two faces different functions, as the Ray enclosure example shows. Painting introduces a separate finishing operation and its own appearance requirements. Approved samples should identify the material construction and viewing conditions so that later batches are compared against an agreed reference.

Preparation and heating settings should follow guidance for the actual sheet grade. Where drying is required, its conditions need to be part of the production route. Unrecorded adjustments can make an attractive trial part difficult to reproduce when another sheet batch reaches the machine.

Supplier selection and quality

A supplier trial should target the most consequential uncertainties. For a cosmetic cover, these may be a deep corner, a textured surface and an attachment interface. For a panel set, an assembly trial may reveal more than inspecting each part separately. The sample record should identify what production conditions it represents and what remains provisional.

Trimming is a major part of that assessment. Edges, vents and mounting holes often become their final shape after forming. Ray's trimming overview treats this as a distinct manufacturing step. The proposed trim fixture should locate the shell on defined datums while supporting it appropriately. A flexible panel measured unsupported can produce a different result from the same panel held in its installed condition.

The inspection plan should therefore connect each critical dimension with the relevant support and measurement method. It also needs to distinguish dimensions controlled by forming from those controlled by machining. This helps quality teams investigate a deviation without treating the whole component as one unexplained tolerance problem.

For assembled covers, the review extends to gaps, overlaps and fastening. Manufacturing, service and quality teams can evaluate a representative assembly together. Removal and reinstallation may expose access problems or fastening loads that a static appearance review misses. Any agreed correction should be recorded against the drawing revision and verified on the changed feature.

Supplier selection also includes continuity of the manufacturing information. Tool ownership, trim programs, fixtures, appearance references and inspection aids may have different commercial terms. Those assets need separate entries in the agreement. A future transfer becomes harder if the buyer owns the forming tool but lacks the fixtures or records that turn a formed blank into a finished part.

Costs and procurement

A complete quotation separates development, forming tooling, trim fixtures, inspection aids and recurring production. Finishing, hardware, bonding, assembly and delivery packing should be identifiable as well. This allows offers with different manufacturing scopes to be brought onto the same basis.

A practical enquiry package contains:

• Current CAD and drawings, mating geometry and service-access requirements.
• The ABS grade or performance requirements for material selection.
• Cosmetic faces, color and texture references, and critical finished walls.
• Assembly datums, cut features, hardware and inspection supports.
• Forecasts, batch sizes, variants and expected replacement-part demand.
• Required prototypes, approval records, packing and delivery conditions.

The economics change with the product mix. One common shell may serve several models through different trimming programs, while separate shells may reduce secondary work. Textured sheet and painted parts distribute cost differently between material and finishing. The comparison needs actual quantities and approved appearance requirements to show which route suits the program.

Large covers can occupy considerable shipping and storage space despite modest weight. Protective packing affects the cost of delivered cosmetic parts and should be reviewed with the receiving team. Nesting that reduces freight can also create unwanted surface contact unless the packing arrangement protects the approved finish.

Published case studies can identify possibilities, but their savings depend on the original part, process and volume. A purchasing decision needs a costed comparison against the buyer's real alternative, with the assumptions retained for later revisions.

Frequently asked questions

Does a thicker ABS sheet guarantee a stronger finished part?

Starting gauge is only one input. Local thinning, supports, geometry and material grade influence the finished component. Additional sheet thickness may help, but a wall map and an appropriate component test provide the evidence needed for the actual load case.

Is pressure forming always preferable to vacuum forming?

The choice depends on surface detail, geometry and the proposed tooling. A vacuum-formed cover may satisfy all requirements. Pressure forming becomes valuable when its added capability addresses a specific feature or finish. Comparable samples and a defined production scope make that choice assessable.

Can injection-molded CAD be used unchanged?

It can support an initial enquiry, but features developed for injection molding need a thermoforming review. Bosses, ribs, walls and undercuts may require changes or separate components. The meaningful comparison covers the finished assembly, including added hardware and machining.

What should a draw-ratio calculation establish?

It should identify its definition and support an initial forming assessment. An area ratio can help estimate starting gauge, while depth-to-width describes a different geometric relationship. Neither number alone proves minimum wall thickness throughout a complex part; production-representative measurements close that uncertainty.
