Technology and applications

Pressure forming adds compressed air to the pressure difference used to shape heated sheet against a tool. The additional force can reproduce finer surface detail than vacuum alone. It is used for equipment housings, instrument panels, covers and similar parts where the visible surface matters. Textures and defined features are common reasons to consider the method.

It is still sheet forming, not injection molding. The material starts as a sheet and stretches as it follows the tool. Wall thickness therefore changes across the part, and the two faces are not independently defined by a closed injection mold. A detailed exterior does not imply an equally controlled interior surface.

Consider an equipment cover with a recessed display and a removable side panel. The display recess may benefit from pressure forming, while mounting holes and the panel joint depend on trimming. Fasteners may need separate brackets or bonded features. Evaluate those decisions as one assembly plan, not as unrelated tasks assigned after the tool is ordered.

Undercuts require an explicit release strategy. Tooling may need moving elements, or the design may need to change. Ask the supplier to show how the cooled part leaves the mold and how the subsequent cutting tool reaches each opening. A feature is not production-ready merely because it can be drawn in CAD.

Materials and process control

Choose the sheet grade from the service conditions before choosing a color or texture. ABS, blends and other thermoformable materials offer different combinations of impact behavior, heat resistance and appearance. A generic polymer name is not a complete specification. Record the sheet producer, grade, nominal thickness, color and any cap layer that forms the visible surface.

Where flame performance, chemical exposure or outdoor use matters, ask for the relevant material documentation and a part-level test plan. Do not assume that a claim made for raw sheet automatically covers a thinner drawn corner, a painted surface or an assembled enclosure. Cleaning agents should be identified by product and usage conditions, not by the phrase “normal cleaning.”

Tool temperature, sheet heating, pressure application and cooling affect the result. For purchasing purposes, the key question is how the supplier establishes a repeatable process and detects drift. Ask which parameters belong in the approved setup, who can change them and how a new material lot is introduced.

Inspection should follow the part's risks. A textured front face needs an appearance check; a mounting flange needs dimensional control; a drawn corner may need a thickness check. Specify the location and method of each measurement. A single average thickness or a photograph of the front surface cannot demonstrate all three.

Trimming needs its own control plan. Agree how the part is supported in the fixture, which surfaces establish its position and when measurements are taken after forming. If a flexible shell is forced into position during inspection, record that condition. Otherwise the buyer and supplier may measure the same part differently and reach opposite conclusions.

Supplier selection and quality

Request evidence matched to the job. For a cosmetic enclosure, a relevant reference part should have comparable depth, texture and joint geometry. A large flat tray does not answer the same manufacturing questions. Ask the supplier to identify the process used for the sample and explain any differences from the proposed production route.

Build the approval package around the assembly rather than a list of isolated dimensions. Mark critical mating edges, visible gaps, fastener locations and service openings. Separate dimensions that affect function from those that only describe nominal shape. This makes the inspection plan easier to maintain and focuses engineering effort where a defect would stop assembly or cause a rejection.

Agree an appearance standard with physical samples and written limits. Define viewing distance, lighting and the surfaces to be inspected. Discuss trim burrs, vent marks, gloss changes, scuffs and color variation before first-article approval. A phrase such as “injection-molded appearance” is too subjective to serve as a rejection criterion.

Clarify ownership of secondary operations. If painting, shielding or bonded attachments are subcontracted, ask who controls the process and handles nonconforming work. Where a certificate is required, verify its current validity, site and scope. A certification logo alone does not establish approval for a particular application.

For repeat orders, retain the approved drawing revision, material specification, first-article report and appearance samples. Define what triggers a new approval: moving the tool, replacing sheet grade, altering the trim fixture or changing a finish supplier may affect the result. The purchasing agreement should make notification obligations explicit.

Costs and procurement

Compare quotations at the same delivery condition. One price may cover a formed blank; another may include trimming, hardware, coating, inspection and protective packaging. Ask for a clear split between one-time work and recurring charges, then compare the cost of an accepted part ready for your assembly line.

Tooling deserves more detail than a single total. Establish what is included in the forming tool, pressure equipment, trim fixtures and checking fixtures. Record tool ownership, maintenance responsibilities, storage terms and transfer conditions. A low initial tool price is not useful if essential fixtures or later changes have been left outside the scope.

Supply realistic annual demand and release quantities separately. A supplier needs to understand whether an annual forecast arrives in a few planned batches or frequent small orders. Include expected service-part requirements and the likely revision cycle. Do not choose the process using a universal quantity threshold; part size, sheet consumption, finishing and tooling all change the comparison.

Packaging can decide whether an approved surface survives delivery. Ask how cosmetic faces are separated, how the load is restrained and whether reusable packaging is practical for the route. Trial the proposed pack with finished parts before approving regular shipments. Damage discovered at assembly is expensive even when the supplier agrees to replace the component.

Issue the RFQ with a revision-controlled model, drawing, annual forecast, release pattern, approved material requirements and inspection expectations. Ask suppliers to list assumptions and exclusions beside the price. Differences then become questions that can be resolved, rather than hidden changes discovered after the order.

Frequently asked questions

Is pressure forming the same as vacuum forming?

Both shape heated sheet against tooling, but pressure forming adds compressed air to increase the forming pressure difference. That can improve surface detail. It does not remove the need to account for sheet stretching, trimming and mold release. Choose between them using the actual part features and acceptance criteria.

Can pressure forming replace an injection-molded enclosure?

Sometimes, but it is rarely a direct drawing transfer. Interior ribs, mounting points and wall geometry may need redesign or separate components. Compare the finished assembly, tooling commitment and expected order pattern. Ask for a documented design review before assuming the existing injection-molded geometry can be reproduced unchanged.

What should an RFQ include for a cosmetic housing?

Provide the model and drawing, identify the cosmetic face, and specify the material, color, texture, mating components and quantities. Include finish, hardware and packaging requirements. Mark critical interfaces and ask the supplier to disclose exclusions. Physical appearance samples help turn subjective expectations into an approvable standard.

Does a pressure-formed part need painting?

Not necessarily. The required appearance may be achieved through the sheet and tool surface, while other designs need coating or decoration. Decide this early because it affects material selection, inspection, repair and cost. Compare an approved unpainted sample with the intended finished appearance instead of making the decision from a rendering.
