In twin-sheet thermoforming, each heated sheet takes the shape of its own mold surface. The tooling then brings selected hot areas together to create a joint. The space between the skins is part of the design. Internal contact areas can connect the faces, while other regions remain hollow. Those connections influence how loads travel through the part. A designer must also provide a workable perimeter joint, tool release and access for any subsequent machining.

Reusable trays and pallets are familiar applications, but the process also serves panels, covers and other hollow components. The reason to choose it should be stated in functional terms: carrying a load, protecting a payload, separating two surfaces or enclosing an internal feature. “Double wall” alone is not a performance specification.

Compare alternatives before fixing the route. Two separately formed shells may simplify access for assembly but require a later joining step. Blow molding and rotational molding create hollow parts by different methods and impose different geometric and production constraints. Ask shortlisted manufacturers to compare those trade-offs against the drawing and expected order pattern, rather than claiming a universal winner.

For example, a returnable tray may need shaped pockets on top and a stable stacking interface below. Twin-sheet construction lets the two external faces serve different purposes. Materials and process control

Specify both sheets. They may have different thicknesses or colors, but their ability to join under the proposed process must be established. A pair of materials being individually thermoformable does not demonstrate a dependable bond between them. Ask the supplier to identify each grade and the evidence behind the proposed combination.

For load-bearing packaging, define temperature, load duration and support conditions. A short lift, a long storage period and a rack-supported load are different situations. Request tests that represent the intended use and include the actual contact points. Avoid treating an unqualified load figure as a property of every product made by the process.

For reusable items, cleaning and handling conditions belong in the specification. Identify detergents, temperatures, outdoor exposure and likely impacts. If contamination could enter a cavity through a port or damaged seam, discuss how it would be detected and managed. A closed-looking shell is not evidence of a verified seal.

The joining stage deserves attention separate from the forming stage. Ask how the supplier controls the condition of the mating surfaces and maintains the approved process. Agree a way to check joint quality during qualification and routine production. The appropriate method depends on whether the part carries loads, contains fluid or simply encloses a protected space.

Material traceability should connect the two sheet lots with the finished batch. Where recycled content is specified, agree its source category, allowable variation and required documentation. Do not assume that a recycled-content statement establishes performance or local recyclability. Those are separate questions that need their own evidence.

Plan how critical wall regions will be evaluated. Starting sheet thickness does not describe every location after forming. Ask the supplier to identify areas likely to thin, explain how they affect the design and propose an inspection method. The result should be a part-specific acceptance plan, not a copied minimum-thickness statement with no measurement locations.

Supplier selection and quality

Begin with a comparable reference component. Look for similar depth, joint geometry, material family and service conditions. A supplier making returnable trays may be a good match for handling equipment, while an enclosure with internal inserts raises additional questions. Ask which features of the reference are transferable to your project and which require development.

Review the tool concept before release. Identify the perimeter seam, internal joining areas, draft directions and trimming allowances. Mark any surfaces that must remain clean or protected before joining. If a component will be trapped inside, establish who supplies it, how it is located and how incorrect placement is prevented or detected.

Define acceptance through functions as well as dimensions. A tray can meet its outer dimensions and still damage the payload. A panel can match the CAD surface yet fail at its mounting points. Include trials with the actual contents or mating structure, and record the conditions so the test can be repeated after a design change.

Where sealing matters, agree what “sealed” means. Identify the medium, exposure conditions and permissible leakage or ingress criterion with the responsible engineer. Ask for an appropriate test procedure and acceptance record. Do not improvise a pressure test or infer a safe pressure rating from a generic twin-sheet capability claim.

Production approval should cover more than one attractive sample. Review repeat parts made by the intended process, the inspection records and any rework needed to achieve acceptance. Agree how the supplier will manage a material substitution, tool repair or production-site change. Those events may require a focused requalification rather than routine purchasing approval.

Costs and procurement

Request a quotation for the complete delivered component. Twin-sheet work can involve two forming surfaces, joining features, trim fixtures, inspection equipment and secondary operations. Ask which items are included in tooling and which appear as separate charges. A comparison based only on the forming-tool total can hide substantial differences in scope.

For a returnable-packaging project, estimate the number of units required in circulation as well as annual purchases. Include loading, transport, unloading, cleaning, repair and return time. A durable tray still provides little value if the return arrangement loses it after one trip. Treat expected reuse as an operating assumption to test, not as a guaranteed saving.

Compare pack density and empty return volume with the proposed part design. A change that protects the payload better may increase freight volume; another may make handling easier but reduce the number of components per tray. Ask for the trade-off in a drawing or pack trial so purchasing can assess it alongside the unit price.

For industrial components, clarify the cost of revisions. Moving a joint, changing an insert or adding a penetration may affect both tools and fixtures. Agree the release point for tooling and the procedure for approving changes. Record ownership, maintenance and storage conditions so service-part supply does not depend on an unwritten understanding.

An effective RFQ includes both external surfaces, cross-sections through the intended joint, the material requirements and the operating conditions. Add annual demand, order sizes, packaging expectations and the test plan. Ask each supplier to return a list of technical assumptions. Resolve differences before choosing on price, particularly when one proposal uses a different joint or internal reinforcement concept.
