Start with the reason the drawing calls for polycarbonate. Is the part transparent so an operator can see through it, translucent to distribute light, or opaque with a specified mechanical function? Record that purpose as a measurable requirement. Otherwise the purchasing enquiry can focus on a material name while missing the condition that determines whether the component succeeds.

Vacuum forming draws heated sheet against a tool; pressure forming adds pressure on the opposite side. Drape and free-forming approaches are also used for suitable geometries. For a clear cover, mark the viewing area directly on the drawing. Define acceptable distortion through a physical target or an agreed test, and show the viewing direction. Specify which areas can contain tool contact, trim witness marks or mounting features. A useful approval trial evaluates the formed component in its intended position, because a bench inspection from a different angle may not represent the user's view.

For an opaque enclosure, concentrate on fit, stiffness, surface appearance and how the part joins the rest of the equipment. Discuss whether detail belongs in the formed surface or in subsequent machining and assembly. Give the supplier permission to propose changes before tooling, but retain an explicit approval step for any change to the released design. Record the accepted geometry in a revised drawing rather than leaving it in email comments.

Materials and process control

Avoid specifying a generic oven recipe: the correct preparation depends on the material and thickness, and belongs in an agreed manufacturing process.

Give the supplier those service conditions and ask what compatibility evidence supports the proposed assembly. Where the application warrants it, validate a finished sample with the real cleaning procedure and hardware, rather than relying solely on a resin data sheet.

Supplier selection and quality

Begin qualification with comparable work. Request examples that match your material and functional demands, while respecting other customers' confidentiality. A supplier's ability to form a polycarbonate panel is relevant evidence, but it does not automatically establish suitability for a high-clarity viewing window or a protective guard. Ask what measurements and physical trials it recommends for the quoted component.

Keep material documentation separate from finished-product acceptance. A sheet's classification or supplier certificate does not independently approve the complete assembly for its intended use. If the component has a protective or regulated function, identify the responsible design authority and applicable assessment requirements. Require the quoted manufacturer to state what it can document and what testing remains your responsibility.

Write a practical inspection plan covering appearance, dimensions and function. Define lighting, background and viewing distance for visual checks. Identify dimensional datums and the condition in which the part is measured, including any assembly fixture. For fitted covers, test installation and removal using production hardware. An approved part should not require a skilled technician to force it into place without that condition being recognized during development.

Agree a controlled first-article record and retain representative samples. Specify the changes that require notice or reapproval: sheet grade, coating, production location, tooling repair or a significant process change. Ask how parts will be protected between trimming, inspection and packing. A defect-free forming operation does not prevent scratches during the remaining handling steps, so acceptance should cover the delivered component.

Costs and procurement

Request separate prices for tooling, development samples, formed parts and secondary operations. Include CNC trimming, holes, inserts, bonding, coating, printing and protective packaging where relevant. A quote for an unfinished shell is not directly comparable with a price for an inspected assembly. Ask each bidder to mark exclusions explicitly and identify any bought-in operations that affect the schedule.

Describe demand as releases as well as annual volume. A supplier needs to know whether production arrives in regular batches, a launch order or irregular service-part demand. Ask how sheet purchasing and minimum production batches affect the proposed order quantities. Request lead times for material procurement, tooling, first-article approval and repeat deliveries separately, so the project schedule shows where decisions are needed.

Plan the sample stage around the largest unresolved issue. If appearance is uncertain, fund a representative formed surface before committing to a complete production tool. If assembly fit is the concern, provide the mating components and define the installation trial. Ask what development tooling can be reused, modified or must be replaced. That makes the development spend visible without assuming a prototype is automatically suitable for production.

Clarify tool ownership, maintenance, storage and access to drawing data. For a long-life product, discuss how spare parts will be supplied when routine production ends. Finish the request for quotation with the material specification, geometry, operating conditions, viewing requirements, quantities, inspection plan and delivery condition. Then compare the total cost of an accepted component, including the work your own team would otherwise perform.

Frequently asked questions

Can every polycarbonate sheet grade be thermoformed?

No. Check the specific sheet producer's processing instructions, especially for coated or specialist grades. A product selected for abrasion resistance may have forming restrictions. Ask the manufacturer to identify the proposed sheet before tooling and confirm the forming route in writing. Treat an alternative grade as a design decision requiring review, not an interchangeable purchasing detail.

Will a formed polycarbonate part remain optically clear?

Clarity depends on the material, geometry, process and acceptance standard. Define what a user must see through the component and from where. Approve a representative formed sample using agreed lighting and a suitable viewing target. Avoid accepting “clear” as the entire specification when distortion, marks or haze could interfere with the intended function.

Is pressure forming always preferable to vacuum forming?

Compare finished samples and complete quotations where the choice remains open. Do not choose solely from process terminology or assume a more elaborate tool produces a better result for every application.
