Dunnage is the support around the shipped part; it may be a stand-alone tray, an insert inside a tote or a shaped layer in a rack. Thermoforming begins with sheet, so the design conversation includes the surfaces created by forming and the edges created by trimming. A useful drawing distinguishes the component-contact areas, tray locating features, stacking supports and handling openings. Giving every surface the same priority makes development slower without necessarily improving protection.

Begin by mapping one complete logistics cycle. Record where the part is loaded, how it travels, whether it enters storage and how it is removed. Include the empty return journey. A tray used between two adjacent workstations presents a different design problem from one exposed to road transport, outdoor staging and mixed manual handling. Photograph existing failure points and attach them to the enquiry; a scratched sealing face is more informative than a request for “better packaging.”

Automated presentation deserves its own review. Specify the direction of part removal, gripper clearance, tray reference features and allowed variation at pickup. Ask the equipment builder and tray manufacturer to agree the interface before either freezes tooling. For manual work, trial finger access and removal with the actual gloves and workstation height. Packing density should follow an acceptable handling method, rather than forcing operators to extract parts from inaccessible pockets.

Single-sheet trays and twin-sheet structures appear in supplier offerings, but process names do not decide suitability. Ask each candidate to explain the proposed construction against the loaded condition. For a mixed assembly, a formed support with a separate contact pad may merit comparison with an all-plastic cavity. Define who supplies those additional pieces and whether they remain attached during cleaning and return transport.

Materials and process control

Select the material against the application, not the tray color. Manufacturers on this shortlist publish combinations of HDPE, PP, ABS, PS and PET, along with specialist surface or ESD options. Ask for a named grade, nominal sheet gauge and an agreed approach to recycled content. “Equivalent plastic” is too broad when a change can affect forming behavior, component contact or an established inspection method.

Build a contact map for the part. Mark sealing lands, painted surfaces, connectors, sharp edges and any features that must remain untouched. Ask the supplier to show where those features sit in the proposed nest. If the component carries coolant or oil, identify the actual substance and expected exposure. Do the same for tray-washing agents. Review compatibility using the material producer's guidance and validate the resulting combination in a representative trial.

Thickness should be checked where the tray must perform, not only at the incoming sheet. Ask the manufacturer to identify the areas requiring measurement after forming and explain its inspection method. For deeply shaped pockets, include the component's resting position and loaded support condition in approval. A supplier's maximum machine size does not establish the strength of a particular tray or its usable cavity geometry.

For sensitive electronics, define the ESD requirement with the responsible engineer and request evidence for the finished tray. Do not accept black color as proof. If trays are washed, abraded or reused, include those conditions in validation. For clean components, separately specify particulate acceptance, packaging and handling; an electrical requirement does not answer a cleanliness requirement.

Supplier selection and quality

Qualify the proposed manufacturing site and process using the requirements that matter to your program. Ask who owns the design, builds the tool, forms the sheet and trims the product. Where work is subcontracted, establish which organization controls the drawing and resolves a nonconformance. If a management-system certificate is needed, request the current document and check its site and scope against the quoted work.

An approval sample should demonstrate more than geometric fit. Load production-representative components, stack the trays as intended and exercise the handling sequence. Include transport testing appropriate to your distribution route, then inspect both packaging and parts. Define failure in advance: unacceptable scuffing, contact between components, tray collapse and unreliable part pickup are different outcomes requiring different corrective actions.

Set a controlled sample and drawing revision as the production reference. Identify critical dimensions, cosmetic contact restrictions and any functional gauges. Agree what triggers reapproval, including tooling repairs, material changes and production-site transfers. For repeat purchases, require identification sufficient to connect a shipment to its production record without assuming every supplier already offers your preferred traceability format.

Also define retirement criteria. Operators need a practical way to remove cracked, distorted or contaminated carriers from circulation. Record who inspects returns and who authorizes replacement. A reusable packaging program can lose its original protection when worn trays continue circulating simply because the purchase order specified a quantity but never defined acceptable service condition.

Costs and procurement

Compare the cost of a working packaging loop. The tray price is only one part: tooling, samples, freight, cleaning, empty returns, storage and replacement all belong in the decision. Ask for separate prices for the formed tray and any pads, labels, lids or supporting pallets. Confirm whether the quote includes assembled delivery or expects your team to install accessories.

Request quantity breaks that match realistic releases. Annual demand alone may conceal a launch ramp, seasonal peaks or a long period with little movement. State the initial production quantity, likely reorder sizes and expected program life. Ask how sheet availability, color requirements and minimum production batches affect those releases. Obtain a quoted schedule for your project rather than borrowing a lead time from a supplier's general website.

Reusable dunnage also requires enough units to cover the time spent away from the loading point. Estimate circulation using actual transport and waiting times, then discuss the buffer needed for inspection and loss. Keep the assumptions visible. An optimistic return interval can make a seemingly economical program run out of trays even when the supplier delivers every order on time.

Clarify tooling ownership, storage, maintenance and modification terms before release. Ask what information you receive with the tool and what would be required to transfer production. Close the enquiry with a consistent package: part model and drawing, protected surfaces, pack arrangement, container interface, handling sequence, annual and release quantities, approval tests and delivery locations. Comparable inputs produce more useful quotations.

Is thermoformed dunnage always reusable?

No. Suppliers offer both expendable and reusable designs. Establish the intended use before selecting the construction. A tray for a single controlled shipment should not automatically enter a returnable loop. Conversely, repeated reuse should be supported by defined inspection, cleaning and retirement rules. Validate the expected service conditions using the proposed material and actual packed parts.

Can an existing tray be copied from a sample?
